Free and easy to use is exactly what I'm looking for. I'll give it a try.

This won't happen for a while, btw. I'm working on 3 different projects at the moment and they're all behind schedule.

What I did is I watched the CreativeCow tutorial for lip-syncing, then expanded on the phonemes they made. I made a template of all the mouth shapes each face needs, and now it's just a matter of customizing the shapes for each minifigure.

When I started out doing face animation, I took a lot of reference photos. I'd shoot a frame with the characters on the set with regular printed minifig faces, then animate the rest with blank heads. It helped a lot with sizing, positioning, lighting and working out how much blur to apply. Just remember to delete that one frame afterwards or it looks really weird.
